Two hundred garments are hooped and waiting. The file is loaded, the
operator is looking at you, and once you press start the decision is made. This
is the wrong moment to discover that the tagline fills in or that the design
puckers on fleece.
Most quality problems are visible before a single garment is stitched. They just need someone to look for them in the right order.
Five minutes of checking beats a restitched run every time. Below are
fifteen checks, grouped the way you would actually work through them: what to
read in the file, what to look for in the construction, and what only a real
sew-out will tell you. Use them on your own work or on anything that arrives
from outside embroidery

First, Read the Numbers on the File
1. Stitch count against finished size. A three-inch left chest logo usually lands somewhere between six and ten thousand stitches. If a simple mark comes back at eighteen thousand, something is over-dense or over-built. Ask before you run it.
2. Density set for the fabric. Around 0.4 mm fill spacing is a common starting point on stable wovens. Knits, fleece, and performance fabrics want it opened up. Too tight and you get a stiff patch that perforates the garment; too loose and the cloth shows through.
3. The format you
actually run. Confirm you have DST, PES, EXP, JEF, or EMB as required, and
that the file opens on your machine before production day rather than during
it. A missing format on the morning of a run is a scheduling problem, not a
digitizing one, but it stops production just as hard.
Check the Foundations You Will Never See
4. Underlay is there and suits the material. Open the file and look for it. Satin columns want an edge walk or center run underneath; fills want a zigzag or tatami base. Fleece and pile fabrics need more, not less. Missing underlay is the most common cause of a design that sinks or shifts.
5. Pull compensation is applied. Shapes should be built slightly wider across the stitch direction so they finish at the right size once the fabric has pulled. Circles that finish oval and letters that finish tall both point back to this.
6. Satin columns are
within workable widths. Very narrow columns break down and disappear.
Anything much past ten or twelve millimetres will snag and should be split or
converted to a fill. Both faults are easy to see on screen and expensive to see
on a garment.
Look Hard at the Small Stuff
7. Small text has enough height. A quarter inch of letter height is the usual floor on smooth wovens, and more on anything with pile. Lowercase letters with closed counters, like a or e, fill in first. If the artwork will not allow that height, raise it with the digitizer rather than shrinking and hoping.
8. Registration holds where colors meet. Adjoining shapes need a small overlap so a thin white gap does not open up as the fabric moves. Check every border against what it is bordering.
9. Effects have been
rebuilt, not traced. Gradients should read as deliberate stepped colors,
shadows should be gone or reinterpreted, and hairlines should be thickened to a
stitchable width. Anything auto-converted usually shows here first.
Watch How the File Moves Through the Machine
10. Pathing is short and sensible. The design should travel logically from element to element instead of crossing back and forth. Sloppy pathing adds run time on every single garment in the order.
11. Jumps and trims are under control. Long jumps should be trimmed or buried under later stitching. A file with dozens of unnecessary trims turns a ten-minute design into a fifteen-minute one and multiplies across the run.
12. Color stops are
grouped and sequenced. The same thread should sew all at once rather than
appearing three separate times. On a six-needle head especially, every extra
change is a manual stop your operator has to babysit.
Then Sew It Out and Judge the Real Thing
13. The garment lies flat. Hold the sew-out up and look across it. Puckering, waving, or a design that has drawn the cloth in means density, underlay, or stabilizer needs adjusting. Check the hand feel too: the area should still flex, not sit like cardboard.
14. Measure the finished design. Put a ruler on it. Compare width and height to the specification you ordered. A design that finishes a quarter inch wider than requested will look wrong beside the ones you stitched last year.
15. Read it from a distance and watch the run. Step back to arm's length, then across the room. If the wordmark blurs, the size or the digitizing is wrong. Note any thread breaks while it sews, because a file that breaks on a sample will break on all two hundred.
When a Check Fails, Describe
What You Saw
Send the digitizer the symptom, not the diagnosis. Saying the small text filled in on 100 percent polyester fleece at 2.5 inches wide gets a targeted fix. Saying it looks bad gets a guess and another round.
Photograph the sew-out flat, in daylight, with a ruler beside it. Name
the fabric, the stabilizer, and the finished size, and say which of the fifteen

Build the Check into How You Work
This does not need to be formal. Run through the first twelve on screen while the file is still open, sew one sample on the actual garment, then walk the last three.
